Sounds to me that you have soft limits enabled and your machine size isnt set correctly in your grbl settings.

Check out the settings here: gnea/grbl

    Specially $20, $130, $131 and $132

or, of course, your Gcode is bigger than your machine (-:

Assuming by "footprint" you mean the values in $130 and $131. If so why would you reduce? The error is saying that the moves in your gcode would move beyond the size of your machine set in $130, $131 and $132. If anything you'd want to extend it. However, there's two things to check.

1 - As David suggested... is the thing you are trying to cut bigger than your machine can handle. Probably not, but maybe you posted in mm but your machine is in inches?

2 - Did you home your machine first? If you dont, the machine has no idea where's its at.

3 - Try turning off soft limits and see if you still have the problem. But be careful here. If the real issue is #1 above, then you could potentially crash your machine.

"Just finished replacing all the limit switchers error still the same," The error really has nothing to do with your switches. Switches are hard limits. Soft limits are used when you dont have switches on all 6 ends. If you have a single switch on each axis, you would use those to Home your machine. Then in grbl config you use $130, $131 and $132 to tell the machine how far it can travel from "home" position. If you enable soft limits ($20) you will receive a soft limit alarm if you try to move beyond whatever is set in $130, $131 and $132. Which appears to be your problem.

If you post your gcode we might be able to determine what's actually happening.

hi just got machine running without any error,
i think problem was, cutter to close to work, therefore rapid travel would hit work,
had a short cutter in before, moved router further down so z axis pillar would not hit work,
then installed a longer bit,but forgot to heighten router to safe height,
seems to have worked, tried 3 programs all ok,
lesson learned ( newbie at this )
machine home position top right so it did not click
have got some studying to do,
will try again tomorrow hopefully not a one off
thanks to you all for the help,
its nice to see there is someone out there willing to help us newbies,
    cheers
